Every plant has one. A line, a cell, a batch sequence that only one person really understands. It runs beautifully. Nobody touches it. And everyone quietly hopes that person does not retire, get sick, or take another job.
That is not bad luck. It is a design outcome, and it can be designed out.
How single-point knowledge forms
It is rarely deliberate. A commissioning engineer solves a problem under time pressure. The fix works. It never gets written down because writing it down was not in the schedule, and the person who made it remembers it anyway. Repeat that a few dozen times over a decade and the system’s real documentation is somebody’s memory.
Sometimes it is deliberate. Locked routines, password-protected blocks and undocumented tag schemes exist, and they exist to make the original supplier necessary. The effect on the plant is identical either way: when that access disappears, the plant is holding equipment it cannot fully service.
What continuity actually requires
The remedy is not heroic. It is four unglamorous things, done as part of the work rather than after it.
- Readable code. Written in the IEC 61131-3 languages your electricians already read, with tags that mean what they say. Clever is a liability here.
- Drawings that match the panel. As-built, not as-designed. A drawing that was true in 2019 is worse than no drawing, because people trust it.
- Backups you hold. The current program, in your hands, not only on the integrator’s laptop. Tested by restoring it, not by assuming.
- No locked routines. If a supplier will not hand over the program, that is a commercial decision being presented as a technical one.
The test
There is a simple way to find out where you stand. Pick your most critical line and ask: if the person who knows it best were unavailable for a month, could someone else keep it running from what is written down?
If the answer is no, that is not a staffing problem. It is a documentation problem wearing a staffing problem’s clothes, and it is fixable in a way that staffing shortages are not.
It applies to your suppliers too
The same question is worth asking outward. If the individual who knows your system at your integrator became unavailable, what happens? An organisation where one person holds the knowledge of your plant has the same fragility as a plant where one person holds the knowledge of a line.
The answer, in both directions, is the same: standards that outlive individuals, documentation kept as work product rather than an afterthought, and enough bench that no single absence is a crisis.
