The real cost of leaking air

Compressed air is the most expensive utility in most plants. Roughly 90 percent of the electrical energy going into a compressor is lost as heat before any air reaches a tool. When the air you did pay for then escapes through a bad fitting, you pay full price for nothing.

Industry studies, including work by the US Department of Energy, put typical leak losses at 20 to 30 percent of total compressed air output in plants without an active leak program. The per-leak math is blunt. A 1/8 inch hole at 100 psig passes roughly 26 CFM. A rotary screw compressor needs about 18 to 22 kW to produce 100 CFM, so one CFM of round-the-clock leakage burns on the order of 1,800 kWh a year. One hole in one quick coupler can quietly cost more than the audit that would have found it.

Leaks also do damage beyond the power bill. They drag header pressure down, which pushes operators to raise setpoints, which makes every other leak flow harder and every regulator work farther from its sweet spot.

How the ultrasonic survey works

Air escaping a pressurized line generates turbulence in the 35 to 40 kHz range. You cannot hear it over a running plant, but an ultrasonic detector can, even next to a screw compressor or a granulator. That is why the survey happens during production, not during a shutdown. The system needs to be at working pressure with normal demand on it.

We walk the full system: compressor room, dryers, receivers, headers, drops, FRL assemblies, quick couplers, hoses, cylinders, and condensate drains. Every leak gets a numbered tag on the spot, plus a log entry with:

  • Location and the specific component leaking, such as a push-to-connect fitting or a stuck drain
  • Estimated flow in CFM, based on ultrasound level and line pressure
  • Estimated cost per year at your electricity rate
  • The likely repair, from a torque check to a hardware swap

The tags stay on the equipment, so your maintenance team can find each point without decoding a spreadsheet.

Pressure profiling across every shift

A one-hour walkthrough misses how the system behaves at 3 a.m. So we log data across full production cycles: header pressure in the compressor room and at the far ends of the plant, plus compressor load, across days, nights, and weekends.

The profile answers questions a leak count cannot. If a compressor runs loaded all weekend while the plant sits empty, that load is almost entirely leaks and open blow-offs, and it gives a hard number for total leak flow. If pressure sags 15 psi between the receiver and a packaging line every time a palletizer cycles, the problem is piping restriction, not compressor capacity. If setpoints have crept up over the years to compensate, note that every 2 psi of extra pressure costs roughly 1 percent more compressor energy and pushes more flow through every leak.

Demand analysis separates real production air from artificial demand, so you fix the right problem instead of buying a bigger compressor.

A fix list ranked by payback

The deliverable is not a binder of readings. It is a ranked repair list, each line with the estimated CFM recovered, the estimated annual dollar saving, a repair cost estimate, and the projected payback period. Many leak repairs are fittings, couplers, and drains that pay back in weeks, not years.

Ranking matters because leak counts mislead. Twenty pinhole leaks on push-to-connect fittings can matter less than one failed condensate drain blowing continuously. The list puts the big losses first, so your maintenance crew, or ours, spends wrench time where the money is.

The report also flags system-level fixes the tags cannot capture: setpoint reductions, added storage, isolation valves for idle zones, and swapping open blow-off nozzles for engineered nozzles. Those often out-save the leak repairs themselves.

Do we need to shut down production for a leak survey?No. Ultrasonic detection works while the system is pressurized and running, and plant noise does not interfere because detectors listen in the 35 to 40 kHz range. The survey is actually more accurate during production, since the system sits at real operating pressure with real demand. A shutdown window is only useful for pressure-decay tests that estimate total system leakage.
How accurate are the CFM and cost estimates per leak?They are engineering estimates, not meter readings, and an honest auditor says so. Each estimate combines the ultrasound level, the leak geometry, and line pressure against published orifice flow data, which is accurate enough to rank repairs and build a budget.
